Hey guys, Riley here from ProFab Engineering.

Project overview

This project involved the fabrication and installation of 30 linear meters of stainless steel handrail at a newly constructed theatre and multi-purpose facility for a primary school. Of the total length, 20 linear meters were wall-mounted, while 10 linear meters were stanchion-mounted through the floor to existing steelwork. The handrail system was designed to enhance safety and accessibility while maintaining a sleek, modern aesthetic to complement the new facility’s architecture.

The handrails were fabricated using 50mm stainless steel tube with a 1.6mm wall thickness, providing a robust yet elegant solution. The brushed finish on the stainless steel added a clean, contemporary appearance, ensuring the handrails were both functional and visually appealing. All welds were seamlessly blended and finished to achieve a continuous, smooth surface, ensuring that there were no visible joints or imperfections. The wall mounts were fabricated in-house to meet the required architectural specifications and were designed to securely anchor the handrails to the timber wall frames.

The 20 linear meters of wall-mounted handrails were designed as a double handrail system, providing additional support and security. This design feature was specifically requested to meet both the functional and safety needs of the primary school.

Complexities:

Several complexities arose during the installation of the handrail system:
Wall Mount Alignment and Stability: The installation required precise alignment of the wall-mounted handrails with timber wall frames, which presented challenges in ensuring the mounts lined up perfectly. The alignment had to be accurate to maintain both the structural integrity and visual appeal of the installation.
Tight Areas for TIG Welding: The tight spaces in certain areas of the site made TIG welding challenging. This required highly skilled welders to work in constrained spaces and ensure that 100% of the welds were completed with precision and strength, maintaining the integrity of the handrail system.
Blending and Polishing Welds to Seamless Finish: One of the key challenges was blending and polishing the welds to achieve a seamless finish. The process required the use of specialized tools to access tight spaces and remove sufficient weld material. This was followed by polishing with varying grit sizes to ensure that the welds were smooth and flawless. The precise nature of this task was crucial to maintaining the continuous aesthetic required for the handrails.

Stanchion Mounting Through the Floor: The 10 linear meters of stanchion-mounted handrails were anchored to existing steelwork in the building, which required careful planning and coordination to ensure that the mounts were securely installed while avoiding any damage to the surrounding areas.
Site Access and Installation: The installation in a fully constructed building, with limited space for maneuvering materials and equipment, added additional complexity. The team had to ensure efficient handling and precise positioning of materials while working around existing structures and utilities.

Materials:

Stainless Steel Tube (50mm x 1.6mm): The 50mm stainless steel tube with a 1.6mm wall thickness was used for both the handrails and the stanchions. This provided a consistent, durable aesthetic across the entire installation while ensuring structural integrity. The brushed finish on the stainless steel offered a clean, modern appearance that complemented the facility’s design.

Welding Consumables: TIG welding consumables were selected to match the stainless steel material for seamless, high-quality welds. All joints were meticulously welded to ensure continuity and a smooth, flawless finish without visible seams.

Wall Mount Fabrication: Custom wall mounts were fabricated in-house to meet the specific architectural specifications. These mounts were designed to securely anchor the handrails to the timber wall frames, providing both stability and precision alignment during installation.
